I despise painted consoles. On any moving parts, hinges, cart slots, connector receptacles, etc. the paint will flake off and make the device look pretty ugly in no time.

I'm not keen on the Genesis 3-button controller either. The build quality, even speaking for the official Sega Mega Drive and Genesis 3-button controllers packed in with the systems, was all over the place. Some were acceptable, some were worse.
I can tolerate the 6-button, however.

Another problem on mushy d-pads, they make going straight left and right without accidentally pressing diagonally a chore. This is especially a problem for games where you need a precise discrete input in all eight directions, e.g. both traditional (Contra) as well as overhead run & guns (Shock Troopers), any game that uses "up" for jumping (lots of 2D fighters), hell even traditional Castlevania's method of using secondary weapons relies on a reliable 8-way pad.

Have another look at your GT and see if there are bare leads or component legs touching metal shields (if there are any), look for accidental shorts due to solder blobs shorting severeal conacts, etc. It might not be obvious in the first place, but you'll get behind it if you're persistant enough.

Sounds like there's a short somewhere. This would explain the voltage drop at high currents (excessive heat).

I noticed that voltage drop of approx. 1 V between the DC jack and the regulators when I probed my Turbo Duo last time. Thanks for letting us know why this occurs.

This meets my interest as well.

Remember, there are two 7805's in a Duo, each hooked up to their own extruded heatsink. From looking at photos on the web, I see only one 7805 in PCE and Turbografx-16 consoles, and it seems to be connected to a large metal shield for heat dissipation.

I could try hooking up my Turbo Duo to the lab power supply once again, to test it against 7.5 V.
When the console would need 1 A at 10 V = 10 W, I'd expect it to need 1,3 A at 7.5 V to get the same wattage. I can test this by using the current limiter of the power supply and playing a CD game, where I noticed the current draw is at peak when loading from the disk. When the console draws more power than the limiter allows, the lab power supply will switch to constant current mode, the voltage drops and the console will reset itself.

You could try building a case made of plywood or plasticard sheet.
I would rather go with plywood, since you could get away without filling, sanding and painting, and it would still look neat just being held together using wood glue and a few screws.

I only use twitter in guest-mode to check for any disruptions in public transportation.

Try having the bare controller PCB open when using it with the console and then short the "up" PCB contact pads to see if the fault lies within your rubber pad contact.

Also, some games just do not like to be played in 6-button mode, if this is the case, try 2-button-mode for these games.
